How this platform is built

A conversion is three vehicles stacked on top of each other: a production van, a shell modification stage where holes get cut, and a fitout stage where furniture, water, power and heat get installed. Each stage can be done by a different party years apart, and each leaves evidence. Reading that evidence accurately is most of the work in the first hour of an estimate on this platform.

The donor chassis underneath

Most conversions we see start life as a Sprinter, a ProMaster or a Transit, with a smaller number on older full size domestic vans. The donor decides almost everything mechanical: drive layout, floor height, roof height, panel geometry and where the factory upfit attachment points are. It also decides parts availability for the shell, which is often the longest lead item in a conversion repair even though the visible damage is interior.

We record the donor generation and body code at intake for the same reason we do on a bare van. A conversion that has been re-skinned, re-badged or lifted still orders shell parts against its original VIN.

The build inside it

The typical fitout is furring strips or a metal framework fastened to the van ribs, insulation between, then wall and ceiling panels, then cabinets and a bed platform anchored to the floor. Water tanks may hang underneath, sit inside, or both. Power is a battery bank with an inverter, usually with solar on the roof. Heat is a diesel or propane appliance with its own combustion penetration through the floor or the wall.

Professional builders anchor to factory rib locations and spread load with backing plates. Owner builders frequently fasten into unsupported sheet or use adhesive alone. The difference is invisible with the panels in place and decisive the moment the van is struck.

Where the build meets the shell

Every attachment is a hole in a structure that was designed without it. Riv nuts and plusnuts into thin wall sheet, bolts through the floor pan into underfloor spreader plates, brackets welded to ribs, L track screwed to a wall panel: all of these are the interface, and all of them behave differently under impact.

This is also where corrosion starts. A hole through galvanized sheet exposes bare steel, and if it was not treated at install it has been rusting quietly ever since. On a conversion we assess every fastener on the strike side and report the corrosion we find, because a repair that bolts new structure into rusted sheet is a repair that fails.

The damage patterns specific to this platform

Conversion failures cluster around penetrations and attachments. Collision is often what exposes them rather than what caused them.

Unreinforced roof fan and vent cutouts

A roof vent opening is typically 14 inches square, and cutting one usually means cutting a roof rib. Done properly the opening is reframed so load transfers to the neighboring ribs. Done quickly it is not, and the roof develops a soft spot around the fan that flexes at highway speed, works the sealant loose, and starts leaking at a corner. We find more damaged fan openings on this platform than on any other vehicle we touch.

Sidewall window and hatch penetrations

Aftermarket windows are cut into a wall that carries load between the roof rail and the rocker. A cutout that removes part of a vertical rib without a compensating frame leaves the panel free to flex, which then cracks the window bond line. The symptom is a window that leaks, fogs or pops its seal after a year, and the cause is structural rather than a bad sealant choice.

Cabinet and bed platform mounts torn from thin sheet

Van wall and floor sheet is thin. A loaded cabinet run has real mass and a bed platform with drawers under it has more. In even a moderate collision those loads try to keep moving, and the fasteners tear out of the sheet, taking a dish of metal with them. Repairing that means restoring the sheet, not simply moving the bolt an inch over.

Hidden framing, wiring and plumbing behind panels

There is no wiring diagram for a conversion. Behind a wall panel there may be battery cable, propane line, water line, a heater duct, or a structural member, and there is no way to know without opening it. This is why conversion repairs are quoted with a documented teardown stage rather than a firm number from a photograph, and why cutting or drilling blind is not something we will do on this platform.

Water tracking from a penetration to somewhere else

Water that enters at a roof or wall penetration does not appear beneath it. It runs along a rib, drops into the wall cavity, soaks insulation and emerges at a floor edge or a cabinet toe kick several feet away. Owners chase the stain. We trace the path back to the entry point, because sealing the exit changes nothing.

Small conversion companies discontinue parts, change suppliers or close. When a cabinet face, a window trim ring or a bespoke bracket cannot be bought, we fabricate it. That is normal on this platform and it is quoted as fabrication time rather than as a part on back order, so the timeline is honest from the start.

Insurance considerations for this platform

The conversion is usually the most valuable part of the vehicle and the least documented part of the policy. Carriers commonly insure the van at a book value that ignores a build worth more than the chassis, and that becomes the whole conversation when damage is severe. Frequently asked questions

Why does a camper van conversion cost more to estimate than a plain cargo van?

Because the estimate requires disassembly to be accurate. On a cargo van the damage is visible and the structure behind it is documented. On a conversion, the wall is covered, the framing is unknown, and the attachments between the build and the shell cannot be inspected without removing panels. We quote a teardown stage first, then a repair scope built on what teardown actually shows.

Can you tell whether my conversion was built well?

Usually within an hour of opening it up. The tells are consistent: whether roof and wall cutouts were reframed, whether fasteners went into backing plates or into bare sheet, whether bare steel edges were treated after cutting, whether wiring is fused at the source and supported along its run, and whether the heavy items are anchored to ribs rather than to panels. We report what we find in writing whether or not it relates to your claim.

My roof fan leaks even though I resealed it twice. What is going on?

The opening is probably flexing. If the cutout severed a roof rib and was never reframed, the roof panel around the fan moves independently at speed and under thermal cycling, and no sealant survives that indefinitely. The repair is to reframe the opening so load transfers back to the adjacent ribs, then remount and reseal the fan on a stable surface.

Do I have to remove my belongings before drop off?

Yes, everything that is not bolted down. We will be pulling interior panels and possibly cabinetry to reach the shell, and we have no secure storage for personal property. Food, tools, bedding, electronics and gear should go home with you. Anything permanently installed stays, and we photograph its condition at intake.

Will you work on a van somebody else built badly?

Yes. Most conversions we repair were built by somebody else, and a fair number have problems that predate the damage we were called about. We separate the two clearly in the estimate: what is collision related, and what is a pre-existing build defect. You decide whether to address the second while the van is already apart, which is almost always cheaper than a separate visit later.

Is my conversion covered by my van insurance policy?

Often not at the value you would expect. Standard auto policies value the vehicle, and a build that cost more than the chassis is frequently either excluded or covered at a fraction. Some owners carry a separate declared value or an RV policy after a self certification. Sort this out before a loss, because after one the burden of proving the build value falls entirely on you.

Can you disconnect my solar and battery system safely for body work?

Yes, and it is mandatory before any welding or grinding near the build. Lithium banks with a high state of charge, inverters with capacitance and roof arrays that produce voltage whenever the sun is on them all have to be isolated properly rather than switched off. We document the isolation, do the body work, then reconnect and verify function before the van goes back to you.
