What this repair covers
The work splits three ways. Replacement reproduces an existing scheme, either from the manufacturer where the original artwork is still available or by measuring and recreating it when it is not. Commercial and fleet graphics apply a company identity to a vehicle, which is a design and registration problem as much as an application one. Wraps cover a surface entirely or partially with color change or printed film, which is a different material class and a different labor profile than cut graphics.
Removal is its own scope and it is frequently the larger part of the job. Old film that has lost its plasticizer tears into small pieces rather than pulling in sheets, and the adhesive left behind is a separate operation from the film above it.

Damage and failure modes we see
Vinyl fails in ways that are entirely predictable from what it is made of. Understanding whether the film was cast or calendered, and whether it was laminated, explains almost every failure that walks in.
Plasticizer migration in calendered film
Cause: material choice. Calendered vinyl is made by rolling a heated mass into sheet, which leaves internal stress and relies on plasticizers to stay flexible. Those plasticizers migrate out over time, especially under heat. Cast vinyl, poured as a liquid onto a casting sheet, has almost no internal stress and holds up far longer, and it costs more, which is why factory RV graphics are frequently calendered.
Symptom: the film shrinks measurably, so straight edges pull back from where they were originally trimmed and you can see the ghost line of the original position. It cracks along the direction of roll and becomes brittle enough to shatter rather than stretch.
Delay consequence: shrinking film exposes the surface at its edges, and that exposed strip weathers differently than the surface under the film. By the time the decal is replaced, there is a permanent tonal outline that needs polishing to blend.
Adhesive crosslinking and baked-on residue
Cause: acrylic pressure sensitive adhesive exposed to years of heat cycling. The adhesive continues to crosslink and hardens, losing the cohesion that lets it release cleanly.
Symptom: the film tears into confetti during removal instead of pulling in strips, and a hard, glassy adhesive layer stays on the surface. In extreme cases the adhesive has embedded into the porous top layer of an oxidized gelcoat.
Delay consequence: removal labor grows dramatically with age. A decal removed at year six comes off in sheets in a fraction of the time the same decal takes at year twelve, when it needs sustained heat, a plastic razor, and chemical residue work over every square inch.
Edge lifting on compound curves
Cause: film stretched past roughly twenty five percent during application without being post heated. Vinyl has memory, and a stretched film held only by adhesive slowly pulls back toward the shape it was cut in.
Symptom: lifting that starts at the outside edge of a curved area, a rivet line, or a recess, and progresses inward. Bubbles that appear weeks after installation, rather than immediately, are almost always memory rather than trapped air.
Delay consequence: once an edge lifts, dirt and water get under it and contaminate the adhesive, so it cannot simply be pressed back down. The affected section has to be removed and replaced, and if it is left, the lift propagates until the panel loses the graphic.
Print fade in unlaminated graphics
Cause: printed film with no ultraviolet laminate over it. Solvent and latex inks fade at different rates by pigment, so the color shift is not uniform.
Symptom: reds and magentas fade first and hardest, then cyans, leaving a scheme that has drifted toward yellow and washed out overall. Detail in gradients disappears before flat areas do.
Delay consequence: it is cosmetic and it is progressive, and the reason it matters commercially is brand consistency. On a fleet, one faded vehicle in a lineup reads as neglect. The prevention is a laminate at print time, which is why we specify one on every printed job.
Surface ghosting under removed graphics
Cause: the surface under a decal is shielded from ultraviolet light while everything around it weathers. When the decal comes off, the protected area is a different color and gloss than its surroundings.
Symptom: a sharp outline of the old graphic visible after removal, darker and glossier than the surrounding surface. It is most severe on oxidized gelcoat and on dark colors, and it can be dramatic on a coach that has never been polished.
Delay consequence: this is not fixed by more cleaning. The surrounding surface has to be corrected to bring it back to the protected area, which is a polishing job, or the new graphic has to be laid out to cover the old footprint. We plan for one or the other at the estimate.
How we perform this repair
Vinyl work is measured in preparation and removal far more than in application. The install itself is the fast part when everything ahead of it was done right.
The sequence, start to finish:
- Document and template the existing scheme. Before anything is removed, the current graphics are photographed with a scale reference and measured to fixed points on the body, so a discontinued kit can be recreated at the plotter with correct proportion and placement.
- Heat and remove the old film. An infrared panel or a controlled heat gun brings the film into the range where the adhesive softens, generally warm to the hand but well below anything that will affect the surface underneath. Film is pulled back on itself at a low angle rather than straight out, which keeps it from tearing.
- Clear the residual adhesive. What is left is worked with a plastic razor and a citrus or solvent-based adhesive remover, then neutralized. On oxidized gelcoat this stage is done carefully because the surface is porous and aggressive solvent work can drive residue into it rather than lifting it out.
- Assess and correct the surface. Ghosting, oxidation, and any surface defect are addressed now, because vinyl only adheres as well as the surface it lands on and no film hides a rough substrate. This is where correction work gets scheduled if it is needed.
- Prepare with the right chemistry. Final wipe is a seventy thirty isopropyl alcohol and water solution over the whole application area. Wax, silicone dressing, and polishing oil all prevent adhesion, so anything that could carry them is removed first rather than wiped around.
- Plot, weed, and lay out. Graphics are cut on a large format plotter, weeded, and taped with transfer film. On a vehicle this size, layout with a hinge method and reference marks matters more than squeegee technique, since a graphic that is a half inch off across forty feet is visible from across a parking lot.
- Apply, conform, and post heat. Cast film such as 3M 1080 or Avery SW900 for color change, and printed film with a matched ultraviolet laminate for graphics, is applied with a low friction squeegee sleeve and worked into rivets with a rivet brush and heat. Every stretched area and every recess is post heated to the manufacturer specified temperature, typically around one hundred ninety degrees Fahrenheit, which is what removes the memory that causes edge lift. The vehicle rests indoors before it goes back into service.

Graphics get overlooked on claims more than any other component, and they are frequently a large number. When a panel is repaired and refinished, the vinyl on it has to be removed and replaced, and that replacement is a legitimate line on the estimate rather than an extra. The complication on RVs is that factory graphic kits for older models are discontinued, so the only path to a matching appearance is recreating the scheme, which costs more than a part number would have. Custom wraps and commercial livery raise a separate question, because they may exceed what a standard policy contemplates for a vehicle at its stated value. Once they do, the film shrinks, cracks, and lifts. Cast film with an ultraviolet laminate, which is what we specify on replacements, typically lasts substantially longer in the same conditions.
What is the difference between cast and calendered vinyl?
Cast vinyl is made by pouring liquid resin onto a casting sheet and curing it, which produces a thin, dimensionally stable film with almost no internal stress. Calendered vinyl is made by squeezing a heated mass through rollers, which leaves the film stressed and dependent on plasticizers to stay flexible. Cast conforms better to curves, shrinks far less, and lasts longer. Calendered costs less and is appropriate for flat, short term applications, which is not what an RV sidewall is.
Can old baked-on RV decals be removed without damaging the gelcoat?
Yes, with heat and patience rather than force. The film is warmed until the adhesive softens and pulled back on itself at a low angle, then the residue is worked with a plastic razor and a purpose-made adhesive remover. What damages gelcoat is a metal blade, an aggressive solvent left to sit, or a wheel-type eraser run too hot in one spot. On heavily oxidized surfaces the adhesive can embed in the porous top layer, and that area needs polishing after removal.
Why is there a color outline where my old decal used to be?
Because the surface under the decal was shielded from ultraviolet light for years while everything around it weathered. The protected area is darker and glossier than its surroundings, so removal reveals a sharp ghost outline. It is not dirt and it does not wash off. Can you replace RV graphics if the manufacturer no longer sells the kit?
Yes. We photograph the existing scheme with a scale reference, measure it to fixed points on the body, and rebuild the artwork as a plottable file. Curves and gradients from a printed original are reproduced as a print rather than as cut pieces. The result is a recreated kit that registers to the same locations on the body, which is the only path available on most coaches more than about fifteen years old since discontinued kits do not come back.
Is a vinyl wrap or a repaint better for an RV?
They solve different problems. A wrap is faster, is reversible, protects the surface under it, and handles complex multi-color designs at a fraction of the masking labor a painted scheme would need. Paint holds up longer in direct sun, handles high heat surfaces better, and is the only option where a surface is too rough or too oxidized to accept film. For a multi-color commercial identity, wrap usually wins. For a solid color change on a coach you intend to keep for twenty years, paint usually does.
Why does vinyl have to be applied at a specific temperature?
Because both the adhesive and the film have working ranges. Below roughly sixty degrees Fahrenheit the pressure sensitive adhesive does not tack properly, so the film sits on the surface rather than bonding and lifts within months. In direct sun, the film goes down too hot, stretches unpredictably, and distorts the design. Application in a temperature controlled bay is what makes the result repeatable, and post heating stretched areas to the manufacturer specification is what keeps them from lifting later.
Does a vinyl wrap damage the surface underneath?
On sound paint or sound gelcoat, no. The film actually shields the surface from ultraviolet exposure and light abrasion, and it removes cleanly with heat when the time comes. Where problems arise is on a surface that was already failing: film applied over peeling clear or heavily oxidized gelcoat will take some of that surface with it on removal. That is why we assess and, if needed, correct the surface before application rather than covering a problem.
