How this platform is built

A mobile workshop starts as a cargo van, most often a Transit, Sprinter or ProMaster, and becomes something structurally different once it is upfitted. Shelving units, drawer modules, ladder racks, bulkhead partitions, inverters, compressors and sometimes a small generator are all attached to a shell that was engineered to carry distributed cargo, not concentrated point loads at head height.

That is the defining fact of the platform. The factory sidewall has designated mounting points sized for typical racking, but many upfits, particularly owner installed ones, put fasteners wherever the shelf ended up. Every one of those becomes a stress riser and a potential water entry point. When a van of this kind comes in with a cracked sidewall or a mystery leak, the mounting pattern is the first thing we look at.

Racking fastened through the sidewall into structure

Correctly installed racking picks up the van maker designated points, spreads load across multiple ribs, and uses backing plates where the panel is unsupported. Incorrectly installed racking uses self tapping screws into a single skin, or worse, into a panel with nothing behind it. Under load and vibration the second kind elongates its holes, works loose, and eventually tears out, taking a piece of the sidewall with it.

We assess the mounting pattern before we quote the panel, because a repaired panel with the same bad mounting will fail again in the same place. Where remounting is needed we reinforce the structure and set the racking on proper points, which is fabrication work rather than body work.

Bulkhead partitions as structural and safety elements

The partition between the cab and the cargo area is doing real work. It stops tools and stock from entering the cab in a hard stop, it stiffens the body across its width, and on many upfits it carries mounted equipment as well. A partition that is loose, cracked at its mounts, or has been cut for access without reinforcement is a structural item, not a trim item.

Partition mounting damage is very common on vans that have had a front impact, because the deceleration load from everything in the back arrives at the partition first. We inspect the partition after any front end collision even when it looks untouched.

Roof racks, ladder racks and the loads they concentrate

Ladder racks put load into the roof rails and the upper sidewall, and they do it dynamically. Every ladder that gets thrown up and yanked down is an impact load at a mounting point. Over a few years the mounts fatigue, the roof panel around them oil cans and cracks, and sealant at the fastener heads breaks down and lets water in.

Roof rack point fatigue is one of the most under diagnosed problems on working vans. Owners find a leak, seal the visible fastener, and the water keeps coming because the actual crack is in the panel under the rack foot.

The damage patterns specific to this platform

Service vans collect damage from three sources at once: driving in tight commercial and residential spaces, carrying heavy dynamic loads, and being loaded and unloaded by people in a hurry. Each produces a different signature and they compound.

Load shift damage to the interior sidewalls

A hard stop or a fast corner turns unsecured stock into a projectile against the inside of the sidewall. The exterior shows a bulge or a wave that most owners assume came from outside. The interior shows the actual impact point, usually with damaged racking beside it. Reading the damage from the inside is what tells us whether we are looking at an outside strike or an internal load event, and the repair differs.

Torn out shelf mounts and elongated fastener holes

The classic failure. A shelf that has been loaded past its intended weight for years works its fasteners loose, elongates the holes, and eventually pulls through the panel. What arrives at the shop is a shelf hanging at an angle and a sidewall with a group of torn holes in it. Repairing the panel is the easy part. Remounting so it does not happen again is the part that matters.

Roof and rack point cracking with water intrusion

Fatigue cracks radiating from ladder rack feet, sealant failure at rack fasteners, and roof panel deformation from equipment loaded overhead. The tell is water appearing inside near the roof line, often staining the top of the racking rather than dripping in an obvious place. Diagnosis means removing the rack rather than sealing around it.

Rear and side door damage from constant access

Rear barn doors and side sliding doors on a service van are opened dozens of times a day, frequently while the driver is holding something heavy, and they get pushed past their stops by wind. Hinges sag, check straps break, sliding door rollers and tracks wear, and door skins get creased at the lower corner where they have been kicked shut. Doors are the second highest frequency item after racking.

Job site contact damage at the lower body and corners

Working vans park where the work is, which means construction sites, alleys, and residential driveways with hard obstacles. Lower panel scrapes, wheel arch damage, mirror strikes and rear corner hits accumulate steadily. Most are cosmetic, but a lower panel crease that runs into a rocker is a structural question and we check it rather than assume.

The upfit is the hard half. Racking systems are made by a range of manufacturers, some of them no longer supplying the exact model on your van, and drawer modules, partition panels and shelf components are frequently discontinued after a few years. Rather than have a van sit while we chase an obsolete shelf end panel, we fabricate: brackets, backing plates, reinforcement, partition mounting and panel sections are all made in house. That is usually faster and stronger than the original, and it is why we treat the racking as our problem rather than referring you back to the upfitter.

Insurance considerations for this platform

The recurring issue on working van claims is that the upfit is often not properly reflected in the policy. A van insured as a cargo van is insured as an empty box, and the racking, drawer modules, partition, inverter and rack systems can add a substantial figure that only becomes visible when you need to restore them.

Frequently asked questions

Do I need to empty my service van before a repair?

Yes, as far as you reasonably can. Nearly every repair on a working van needs access behind or around the racking, and loose stock has to come out regardless. Tools and valuable inventory should leave with you rather than sit in a shop, both for security and because moving another trade's tools is a good way to lose something. The racking itself can stay unless the work requires removing it.

Can you remount shelving that has torn out of the sidewall?

Yes, and it is one of the main reasons vans come to us. A torn out shelf mount means both a damaged panel and a mounting approach that failed. We repair the panel, then remount to the van maker designated points with backing plates and reinforcement so the load spreads across structure rather than concentrating on a single skin. Putting the same fasteners back into the same holes only buys a few months.

Why is there water coming in near my ladder rack?

Almost always because the roof panel has fatigued around the rack feet, not because a single fastener needs sealing. Every ladder thrown up and pulled down is an impact load at those mounting points, and over a few years cracks radiate out from them under the rack foot where nobody can see. Sealing the visible fastener heads does not stop it. The rack has to come off so the panel underneath can be inspected and repaired.

How do you tell load shift damage from an outside impact?

By reading the inside of the panel. An outside strike leaves its sharpest deformation on the outer skin with the interior pushed outward from the impact point. A load event does the reverse, with the crisp damage on the interior side and usually with damaged racking or a broken tie down right beside it. That distinction matters because it changes both the repair and how the claim is written, so we photograph the interior before removing anything.

Do you inspect the bulkhead partition after a front end collision?

Always, even when it looks fine. In a hard front impact everything loaded in the back decelerates into the partition, so its mounts take a load spike that leaves no visible mark on the panel itself. Cracked mounting points, elongated fastener holes and a partition that has shifted a few millimeters are common findings. Since the partition is what keeps tools out of the cab, a compromised one is a safety item rather than a trim item.

My racking manufacturer no longer makes the parts. Can you still fix it?

Yes. Upfit components get discontinued quickly, and waiting on an obsolete shelf end panel or bracket can idle a van for weeks. We fabricate brackets, backing plates, reinforcement, partition mounting and panel sections in house, matched to your existing system. In most cases the fabricated part is stronger than the original because we can size it for how you actually load the van rather than for a generic install.

How long will my work van be off the road?

Body only work on a Transit, Sprinter or ProMaster generally moves quickly, since those panels and doors have good parts availability. What extends a job is racking removal and remounting, fabrication of reinforcement, and any roof work that requires taking a rack off.
