A fiberglass panel is not a sheet of plastic. What this repair covers
Anything where the glass reinforcement or the gelcoat film has failed belongs here. That includes cracks, punctures, fractured fibers, gouges through the gelcoat into the laminate, previous repairs that shrank or cracked, and gelcoat surface failures like crazing and print-through. It also includes rebuilding a section of laminate where thickness was lost, and molded cap replacement when the geometry is too complex to rebuild by hand.
What matters at intake is depth. Gelcoat is typically fifteen to twenty five thousandths of an inch thick. Damage that stops inside it is a finish repair. Damage that reaches the reinforcement below it is a structural laminate repair, and the two have almost nothing in common procedurally.

Damage and failure modes we see
Composite failures almost always start at a stress concentration. Find the concentration and you find the cause, and a repair that does not address the concentration cracks again in the same place.
Star cracking from a point impact
Cause: a concentrated strike on a panel with air or foam behind it. A rock, a dropped tool, a ladder foot, a hail stone. The gelcoat is brittle relative to the laminate and fails in tension on the back side of the local bend.
Symptom: a set of cracks radiating from a central point in a rough star, usually with no missing material. Under a strong light at a low angle you can often see the laminate whitening behind the crack, which is fiber-resin debonding.
Delay consequence: those cracks are open capillaries. Water wicks in, sits in the laminate, and freezes or heats cyclically. The crack widens, the whitened zone spreads, and a repair that was one square foot becomes four.
Stress cracking at radii and corners
Cause: geometry, not impact. Window corners, door corners, the radius where a cap turns from the front to the side, and any place a molded part changes direction sharply. Resin is stiff and glass reinforcement does not conform tightly into a tight inside radius, so the corner ends up resin-rich and brittle.
Symptom: short cracks running at roughly forty five degrees away from a corner, often in a matched pair on opposite corners of the same opening. They appear without any impact history and they grow slowly.
Delay consequence: the crack propagates along the resin-rich line until it reaches reinforcement, then it turns and runs along the fiber direction. By the time it turns, the repair has to extend well beyond the visible crack to reach sound laminate.
Puncture with core crush behind it
Cause: a sharp impact with enough energy to break the fibers. Common on lower sidewalls from road debris and on caps from tree branches.
Symptom: a hole or a fractured area with the laminate pushed inward, and a soft area surrounding it where the block foam or the luan behind the skin has crushed. Tapping around the puncture gives a dull, dead sound over a wide area.
Delay consequence: the crushed core no longer supports the skin. Even a perfect laminate patch over an unsupported area will flex and crack, so the core has to be rebuilt first. Owners who patch the hole and skip the core come back within a year.
Gelcoat crazing and print-through
Cause: resin shrinkage and thermal cycling. Polyester resin shrinks as it cures and continues to move with temperature. Where the laminate under the gelcoat is not uniform, that movement telegraphs to the surface.
Symptom: print-through shows as a faint texture of the underlying reinforcement mat visible in raking light. Crazing shows as a fine web of hairline cracks over a broad area with no radiating center. Neither has a single point of origin.
Delay consequence: crazing is the gelcoat losing its ability to protect the laminate. Once the film is cracked through, ultraviolet exposure and moisture attack the resin directly, and the panel loses gloss and eventually surface integrity across the whole affected area.
Previous repair failure
Cause: polyester body filler applied over a crack instead of laminate, or a repair ground into a straight-sided pocket rather than a tapered scarf. Filler has no reinforcement and almost no tensile strength, and a straight-sided repair has no bond area.
Symptom: a rectangular or oval outline visible in the finish, cracking around the perimeter of the old repair rather than through the middle, and often a slight sink where the filler shrank.
Delay consequence: the perimeter crack is a water path directly into the laminate under the filler. These repairs fail progressively and each failure removes more good material around them, so the earlier one is properly redone, the smaller the final repair area.
How we perform this repair
Laminate repair is a chemistry job as much as a body job. Resin ratio, ambient temperature, and cure time are not suggestions, and a laminate that gels before it is properly consolidated is weaker than the material it replaced.
The sequence, start to finish:
- Sound the panel and mark the boundary. Tapping with a phenolic hammer finds the full extent of debonded and fractured laminate, which is always larger than the visible damage. The repair boundary is chalked to sound material.
- Grind a scarf taper. The damaged laminate is ground out to a taper of roughly twelve to one, so a quarter inch thick laminate gets a three inch wide taper on every side. That taper is the bond area, and it is what carries load across the repair.
- Rebuild the core if it moved. Crushed foam is cut out and replaced with matched density block foam bedded in thickened epoxy. Damaged luan substrate is replaced in kind before any skin work begins.
- Lay up the reinforcement schedule. We alternate one and a half ounce chopped strand mat with 1708 biaxial fabric, largest ply first against the taper and each successive ply stepped in, so the repair is thickest where the original laminate was thickest. Chopped strand builds thickness and conforms to curves. Biaxial carries the tensile load the original woven roving was carrying.
- Wet out, consolidate, and cure. Resin is catalyzed by weight to the manufacturer ratio for shop temperature, typically a little over one percent methyl ethyl ketone peroxide for polyester, and each ply is rolled with an aluminum grooved laminating roller until no air remains. Vinyl ester is used where water exposure or flex is a factor.
- Fair the surface. Once cured, the repair is ground flush and faired with a polyester glaze rather than a thick filler. High spots are blocked with 80 then 180 grit on a long board so the repair matches the panel contour rather than the immediate area.
- Gelcoat and finish. Matched gelcoat is sprayed in multiple passes to full film thickness, either with a wax additive or under a polyvinyl alcohol film so the surface cures fully. It is then wet sanded from 600 up through 2000 grit and machine polished to the gloss of the surrounding panel.
Front cap and rear cap replacement
When a cap is cracked across a large area, has multiple failed prior repairs, or has geometry too complex to rebuild by hand, replacement is the better economic answer. Caps are molded parts, so replacement returns the original contour exactly instead of approximating it.
The job is mostly disassembly. The windshield or rear window comes out, the marker lights and clearance lights are disconnected and labeled, the roof membrane is released back to the termination point, and the cap flange is separated from the sidewall and roof structure. Caps are bonded and mechanically fastened, so the release has to be done in a sequence that does not damage the mating flange we are bonding back to.
Availability is the constraint owners are least prepared for. A cap is a large, low volume molded part, and on older or discontinued models it may not exist. When it does not, we go back to hand layup over a rebuilt substructure, which is more labor but is the only path that keeps the coach original in shape. Fitment is checked dry, with the cap clamped in position and every fastener hole verified, before any adhesive is opened.
Bonding uses a high modulus polyurethane adhesive on structural flanges and a lower modulus sealant such as Sikaflex 221 on non-structural seams, with the bond surfaces abraded and primed to the adhesive maker specification. Mechanical fasteners hold clamping load while the adhesive cures rather than carrying the joint by themselves.
What this costs and how we quote it
Fiberglass work is quoted in body hours, materials, and refinish hours, with the material line more significant than on most body repairs because resin, reinforcement, and gelcoat are consumed by area and thickness rather than estimated as a percentage of labor. A repair that is wide but shallow uses far more material than one that is small and deep.
The variable that moves the number most is the scarf ratio. Because the taper is twelve times the laminate thickness on every side, a small hole in a thick laminate produces a surprisingly large prepared area, and that area drives both the layup hours and the gelcoat and polish hours after it. If this damage is on an insurance claim
Fiberglass repair is claimable when the cause was a covered event: something struck the panel, or a storm did. It is generally not claimable when the cause was gradual, which covers crazing, print-through, ultraviolet degradation, and the slow propagation of a stress crack that started at a molded corner. Adjusters look for a date of loss and a mechanism, and a panel that failed from geometry has neither. What we can do is document the cause honestly with photographs of the crack origin and the surrounding laminate, so a covered portion of the damage is not lost inside an uncovered one. Grinding and refilling the crack restores the surface but leaves the concentration intact, so the same load produces the same crack. What is chopped strand mat and why is it used with woven cloth?
Chopped strand mat is randomly oriented short glass fibers held together by a binder. It builds thickness quickly, conforms well to curves, and provides an excellent bonding interface, but it has modest strength because the fibers run in every direction. Woven roving and biaxial fabrics have long fibers aligned in specific directions and carry far more tensile load. A proper laminate alternates them, using mat as the bond and bulk layer between structural fabric plies.
How wide does the grinding area have to be for a fiberglass repair?
Roughly twelve times the laminate thickness on every side of the damage. A quarter inch laminate gets a three inch taper all around, so a two inch hole becomes an eight inch prepared area. That taper is not cosmetic. It is the bond surface that transfers load from the repair into the original laminate, and cutting it short is what produces a repair that pops loose along its perimeter under flex.
Can sprayed gelcoat match an aged RV color?
It can be matched closely, and matched color is tinted to the aged panel rather than to the original factory formula, since a panel that has been in California sun for a decade is not the color it left the factory as. What sprayed gelcoat does better than paint on a gelcoat surface is match the substrate chemistry and the surface behavior. The honest limitation is that a large repair in the middle of a heavily faded panel is more visible than the same repair near a natural break line, so we plan the boundary where the eye expects one.
Is polyester or vinyl ester resin better for RV fiberglass repair?
Polyester is the standard choice because most RV laminates are polyester and it bonds and cures predictably against them. Vinyl ester costs more and is used where the repair will see water exposure or repeated flex, since it has better elongation and far better resistance to water absorption. On a lower sidewall that gets road spray, or on a panel that flexes with travel, the upgrade is worth it. On a dry, well supported area, it is not.
When is a front cap replaced instead of repaired?
When the crack pattern crosses a large area, when multiple prior repairs have already failed, or when the damage runs through a complex compound curve that cannot be rebuilt to the original contour by hand. Cost is the other trigger: past a certain repair area the layup, fairing, and polish hours exceed the cap price plus disassembly. Availability limits the option, since caps are low volume molded parts and older models often no longer have one.
Does body filler work on fiberglass?
Only as a thin surfacing glaze over an already sound and faired laminate. Polyester body filler has no reinforcement, negligible tensile strength, and a different thermal expansion rate than the panel around it. Used to bridge a crack or to fill a structural void, it cracks around its own perimeter within a season or two and lets water into the laminate underneath. Every proper fiberglass repair rebuilds strength in glass and uses filler only for final surface tolerance.
