What is different about a modified vehicle

A factory RV was engineered as a system, badly in places, but as a system. A build is a factory vehicle plus a series of decisions made by different people at different times with different levels of skill and no coordination between them.

That reality drives everything about how we assess and repair these vehicles.

The failure is almost never where you think

Cracks appear where load concentrates, and load concentrates where somebody attached something rigid to something that flexes. A cracked rack mount is a symptom. The cause is usually a bracket that turned a distributed load into a point load, or a weld placed at the exact worst spot on a chassis rail.

So we look at the failure and then at the load path behind it. Welding a crack without changing the geometry that caused it means you will be back with the same crack in a slightly different place.

We have to assess a build we did not do

Most builds that come to us were assembled by somebody else, sometimes by three somebody elses, sometimes by the previous owner in a driveway. Before we can repair anything we have to know what we are dealing with: how things are fastened, whether penetrations were sealed, whether dissimilar metals were isolated, and whether anything structural was cut without being reinforced.

That assessment is not us being difficult about a previous builder. It is the difference between fixing your problem and inheriting it.

Some of what we find will be work done wrong

It comes with the territory. Unsealed roof penetrations, self tapping screws into structural members, welds laid over paint, wiring run without strain relief or fusing, and racks mounted to sheet metal that were meant to be mounted to frame. We will tell you what we find, plainly, including when it was done by a shop with a good reputation.

You then decide what to do about it. We separate what has to be corrected to make the repair sound from what is a legitimate build improvement you may want to defer.

Your insurance probably does not see the build

Most base policies value the vehicle, not the modifications bolted to it. Solar arrays, roof structures, drawer systems, suspension work, and custom interiors are frequently either excluded or valued at something unrelated to what you spent. Find that out before a loss, not after.

How we work with build owners specifically

This process assumes you know your vehicle well, which build owners almost always do, and that you would rather have a real answer than a comfortable one.

How an overland or adventure build moves through the shop.

  1. Tell us how the vehicle is used, not just what broke. Graded dirt at moderate speed, rock crawling, long corrugated washboard, and highway with a heavy roof load produce completely different failure patterns from the same components.
  2. Tell us what you know about the build history: who did what, when, and what documentation exists. If you bought it built and know nothing, say that, because it is a common and workable starting point.
  3. We assess the relevant portion of the build before quoting. On a fatigue failure that means the load path, the surrounding structure, and the other mounting points that share the same design, because they are usually the same age and the same idea.
  4. The estimate distinguishes three things: repairing the failure, correcting whatever caused it, and improvements you might want while it is apart. They are priced separately so you can pick.
  5. We tell you when we think a repair will fail again in its current geometry. You are free to choose the cheap repair, and sometimes that is the right call before a trip, but you will make that choice knowing.
  6. Corrosion around modifications gets inspected on anything that has seen salt, coastal humidity, or water crossings. Dissimilar metal contact under a bracket is a slow failure that only becomes visible when the bracket comes off.
  7. Roof and body penetrations get checked whenever we are already up there. Racks, solar mounts, antennas, and vents installed by different people at different times are the most common water path on a build.
  8. Wiring associated with the repair area gets inspected for strain relief, fusing, and abrasion. Vibration finds unsupported wire runs eventually, and finding it in a bay beats finding it far from one.
  9. Where a factory part does not exist for a modified assembly, which is often, we fabricate rather than approximate, and we tell you when that is the path so the timeline is honest.
  10. Before your next trip we would rather you come in for an assessment than after it. A shakedown inspection on a fresh build catches the failures that were going to happen anyway.

The builds that come through

Van based builds are the largest group by volume: factory chassis with an interior, a roof load, and a suspension package that came from three different suppliers. Truck campers and expedition style rigs bring the heaviest point loads, because a camper transfers its mass into a bed and frame that were never designed as a mounting platform.

Bus and skoolie conversions are their own category, structurally interesting and frequently modified in ways that require looking at the whole vehicle rather than the part that cracked. Electric platforms are the newest arrival and add a constraint the others do not have: where you cannot drill, weld, or route without consequences.

Estimates are paid, and on a modified vehicle that is not a formality. Assessing a build takes real time: tracing a load path, pulling a bracket to see what is under it, checking the mounting points that share the failed one's design. That work cannot happen inside an inspection that costs nothing, and skipping it is how you end up paying twice for the same crack.

All work is performed in shop, which for fabrication and structural work is not a limitation but a requirement. Welding, structural repair, and paint need the equipment that lives here.

Frequently asked questions

The same bracket on my build keeps cracking. Why?

Because the crack is a symptom and the geometry is the cause. A rigid bracket attached to structure that flexes concentrates load at the attachment, and every mile of washboard cycles it. Rewelding restores the part without changing the physics, so it fails again, usually within a similar number of miles. The fix is redistributing the load: a larger footprint, a backing plate, a compliant mount, or relocating the attachment to structure designed to carry it.

Will you work on a build somebody else did?

Yes, and most of what we see was built by somebody else. What we will not do is repair a section without assessing how it was assembled, because a repair anchored to a bad installation is a bad repair. We will tell you what we find without editorializing about the original builder, separate what must be corrected from what is optional, and let you decide how far to go.

How do you assess a build you have never seen before?

By working from the failure outward. We look at the failed component, the structure it attaches to, the load path feeding it, and then the other mounting points that share the same design and age. On anything involving the roof or body we check penetrations and sealing. On anything electrical near the repair we check fusing, strain relief, and abrasion. It is methodical rather than clever, and it finds the things a visual walkaround does not.

Is my solar array and roof rack covered by my RV insurance?

Frequently not, or not at what you paid. Most base policies value the vehicle as manufactured and treat aftermarket equipment as either excluded or subject to a low sublimit. The fix is a scheduled equipment endorsement plus receipts and photographs of the installed build. Doing that before a loss takes an afternoon. Doing it after a loss is not possible, and the difference is often the entire value of the build.

Should I get my build inspected before a long trip?

If it is new, recently modified, or has just come off a hard season, yes. A shakedown assessment finds fatigue cracks, loosening fasteners, chafed wiring, and failing sealant while you are near a shop rather than a long way from one. Most of what strands a build was visible and progressing for a while before it failed. Timing the inspection a few weeks out leaves room to actually fix what turns up.

Can you fabricate a part that does not exist for my rig?

Yes, and on modified vehicles it is routine, because a factory part for a non factory assembly does not exist by definition. We fabricate brackets, mounts, structural reinforcements, and panels rather than adapting something that nearly fits. It affects the timeline and we will tell you that at estimate rather than letting you discover it, since fabrication is scheduled shop time rather than a parts order.

I want to fix this cheaply before a trip and properly afterward. Will you do that?

Usually, as long as the temporary repair is genuinely safe. We will tell you plainly what a stopgap does and does not address, and roughly what conditions would make it fail. What we will not do is put a cosmetic fix over something structural and let you drive it into remote country believing it is sound. If a repair cannot be made safe quickly, the honest answer is that the trip needs to change.
