What this repair covers

A generator is a small engine bolted to an alternator with a control board deciding when both are allowed to work. Almost every complaint traces to one of those three, and the diagnostic path is different for each. We work the whole assembly, including the mounting sled, the vibration isolators, the fuel pickup, and the exhaust routing, because a set that runs fine on a bench can still fail in the coach for reasons that have nothing to do with the generator.

Slide out sets get pulled on their rails so the sound shield can come off and the alternator end can be reached. Compartment mounted sets in a fifth wheel or toy hauler often have to come out entirely.

Damage and failure modes we see

Generators fail from disuse far more often than from use. A set that runs two hours a month for ten years outlives a set that sits nine months and then gets asked for 4,000 watts on a hot afternoon. The failure modes below are ranked roughly by how often they walk through the door.

Varnished carburetor from stored gasoline

Ethanol blended pump gas separates and oxidizes in a vented tank. What is left behind in the carburetor bowl and the main jet is a hard amber varnish that no amount of cranking will dissolve. The symptom is a set that cranks strongly, fires for two or three seconds on the prime, then dies as soon as it has to draw through the jet.

Owners usually try starting fluid, which gets it running long enough to convince them the problem went away. It has not. Continuing to run a partially blocked carburetor leans the mixture, raises exhaust gas temperature, and burns valves. On a QG 4000 that turns a bowl cleaning into a top end job.

Brush and slip ring wear with no AC output

The engine runs perfectly, the hour meter climbs, and there is zero voltage at the outlets. On brush type sets the carbon brushes ride two copper slip rings on the rotor shaft and feed the field current that makes the whole thing an alternator instead of a spinning paperweight. Brushes wear to a chamfer, spring tension drops, and the rings glaze with an oxide film.

The tell is intermittent output that comes back if you rev or bump the set. Ignore it and the rings score deep enough that new brushes will not seat, which moves the repair from a set of brushes to a rotor.

Fuel pickup height and the quarter tank cutoff

Almost every motorhome generator draws from the chassis fuel tank through a pickup tube deliberately cut short so the generator cannot strand you. It typically stops drawing somewhere around a quarter tank. Owners read this as a generator failure at exactly the moment they need the air conditioning.

The real failure is a cracked pickup tube or a loose fitting at the tank flange, which lets the pump pull air instead of fuel. The symptom looks identical to a fuel pump failure: long crank, brief run, stall. Diagnosing it by parts replacement gets expensive. We put a clear line and a vacuum gauge in the circuit and watch for bubbles instead.

Overload, low oil shutdown, and summer heat derate

A generator rated 5,500 watts at sea level in mild air does not make 5,500 watts in a sealed compartment in a Brea driveway in August. Intake air temperature climbs, the set derates, and two rooftop air conditioners plus a converter and a microwave push it into overload. The board drops the load, the owner resets it, and the cycle repeats.

The same fault code often masks a genuinely low oil level, because these engines burn oil and few owners check a generator dipstick. Running a set 500 hours past a service interval glazes cylinder walls and drives consumption higher, which is a slow way to lose the engine.

Exhaust leaks and carbon monoxide intrusion

The generator exhaust runs a short manifold, a muffler, and a tailpipe that must exit past the sidewall and away from any opening. Heat cycling cracks the manifold at the flange, and vibration walks the tailpipe clamp loose. Rubber isolators sag with age and let the whole set tilt, which changes the tailpipe angle relative to the coach.

This is the one failure on the page that is a life safety issue rather than a convenience issue. Exhaust that gets under the coach or into a compartment finds its way inside. If your carbon monoxide alarm has ever sounded while the generator was running, stop using the set until the exhaust path has been pressure checked.

Control board, start solenoid, and remote panel faults

Sets that click but do not crank are usually a start solenoid or a corroded ground at the sled, not a dead starter. Sets that do nothing at all from the dash panel but start fine from the set mounted switch have a remote harness fault, commonly at the connector behind the panel where road salt and condensation collect.

Control boards do fail, particularly after a jump start with reversed polarity or a battery disconnect while the set was running. Boards are expensive and are the last thing we condemn, not the first. Replacing one to chase a bad ground is the most common misdiagnosis we correct on this equipment.

How we perform this repair

The sequence matters. We do not open a carburetor before we know the set is getting fuel to it, and we do not condemn an alternator end before we have verified field current.

The standard path on a no start or no output complaint:

  1. Pull stored fault codes at the set. On Cummins Onan boards that means counting the blink pattern on the status lamp or reading the code from the remote display, then cross referencing the service manual rather than guessing at the count.
  2. Verify the starting battery under load. A battery that reads 12.4 volts open circuit and collapses to 9 volts on crank produces symptoms identical to a control board fault. We use a carbon pile load tester and check voltage drop across the ground strap at the sled.
  3. Check fuel delivery with a clear inline section and a vacuum gauge on the suction side. Air bubbles point at the pickup tube or a fitting. Low volume at the pump outlet points at the pump or a collapsed line.
  4. Run a compression test and a spark check on gasoline sets, or a fuel return volume check on Quiet Diesel sets, before any carburetor or injector work. Roughly 90 psi is the practical floor on a QG series engine.
  5. Test the alternator end with a Fluke 87V and a megohmmeter: field winding resistance, rotor and stator continuity, insulation resistance to the frame, and brush length against the service limit. Slip rings get measured, not eyeballed.
  6. Rebuild or replace the failed component. Carburetors get an ultrasonic clean, new jets, a new float needle and seat, and a fresh bowl gasket, or a factory replacement carburetor when the throttle shaft bore is worn oval.
  7. Load test the repaired set for a minimum of thirty minutes on a resistive load bank while logging voltage, frequency, and exhaust temperature. A set that only gets tested at idle with no load has not been tested.

Why does my RV generator start and then shut off after a few seconds?

Low oil shutdown and an overheat sensor produce the same symptom, so the fault codes have to be read before parts get ordered. Repeated starting fluid attempts make a lean condition worse.

My generator runs but the outlets are dead. What failed?

A running engine with no AC output almost always means the alternator end lost field current, which on a brush type set points at worn brushes, glazed slip rings, or a failed capacitor. It can also be a tripped generator breaker, which owners frequently miss because it sits on the set rather than in the coach panel. We check the breaker and the field circuit before condemning anything expensive.

How often should an RV generator be exercised?

Run it under a real load for at least two hours every month. Loading it matters more than the run time. A set idling with nothing connected does not get hot enough to burn off condensation in the crankcase or carbon in the cylinder, and unloaded running is a known cause of wet stacking on diesel sets. Turn on an air conditioner or a heater element while it runs.

Why will my generator not draw fuel when the tank is a quarter full?

That is by design on most motorhomes. The generator pickup tube in the chassis tank is cut shorter than the engine pickup so the generator cannot run the vehicle out of fuel and strand you. If the set quits well above a quarter tank, the pickup tube is likely cracked or the flange fitting is loose and the pump is pulling air.

Is it worth rebuilding an old generator or should it be replaced?

The dividing line is the engine and the stator. Carburetors, brushes, boards, solenoids, and exhaust components are all economically repairable at almost any age. Low compression, a scored rotor, a shorted stator winding, or a cracked block usually means replacement is the better spend, especially past 3,000 hours. Can you install a generator in an RV that never had one?

Yes, when there is a structurally sound location that meets clearance and exhaust routing requirements. The work involves a mounting sled or reinforced platform, a fuel source that is either a tank tap or a dedicated tank, an exhaust path that exits away from every opening, a wiring run to a transfer switch, and load testing. Trailers and toy haulers are the most common conversions we perform.

What does load bank testing actually prove?

It proves the set can hold rated voltage and frequency while producing real amperage for a sustained period, which no amount of no load running will show. A weak set will start and idle beautifully and then sag to 105 volts under 30 amps, which damages air conditioner compressors and electronics. We log voltage, hertz, and exhaust temperature across the test rather than reading it once at the end.

Can a generator problem be caused by something outside the generator?

Frequently. A failed automatic transfer switch, a corroded neutral bond, a tripped main breaker, or a dead house battery bank all produce complaints that owners describe as generator failures. That is why the diagnostic starts at the set output terminals and works outward.
